My top choice is Joel as the Master from Manos, with his footie robe and cardboardy mustache. He really was too sweet to be intimidating, though.

Joel-more of an invention exchange than costume, but still love the BGC-19.
Mike-tie between Captain Janeway and Michael Feinstein, expecially when Dr. F slides across the piano in utter adoration of him on the turkey day segment.
Dr. Forrester-tie between him as a foosball goalie and the full body cast(“it’s…a marshmallow world in the winter….”).
Frank-Joe Besser(can’t remember the episode, but basically dressed as a little boy and saying “Oooooh, I’ll HARM you!!!”)
Pearl-I loved the flannel trucker look she had in Laserblast, but as far as Mary Jo goes, I have to also throw in when she and Bridget were Amazons.
Brain Guy-definitely the the Flashdance look, and can’t think of anything Bill did NOT as Observer that comes to mind.
Bobo-Vaudeville straw hat and cane with stripey jacket. Can’t think of the episode. I liked Kevin as Santa, too.
Bridget-tie between Mr. B, Nuveena, and one of the “space children.”
Paul-SCRATCH, of course.
And I was going to think of one for Josh, too, but for the life of me can’t think of anything he played other than Larry and Tom, so….

Was always a big fan of the Jack Perkins make-up Mike wore, but I guess that doesn’t technically answer the question. I’d have to go with:
Joel- Interesting that unlike Mike, Joel never took off his jumpsuit (I think the closet he came was undoing the top half to show off his muscles in a commercial for one of the Hercules episodes). So I guess I’ll go with his bizarre costume as My White Goddess. Or the Big Head.
Mike- When he got hazed in Kitten With a Whip. No, Mike as Kenny G. No, wait, the choice is obvious: Mike in his bathing suit from The Horror of Party Beach!
Pearl- Pearl had a lot of costume changes over the years, but my favorite look was probably her ball look from Puma-Man (even if they did steal the ‘moving mole’ bit from Robin Hood: Men in Tights…
Frank and Dr. F loved their get-ups at the beginning and end of Angel’s Revenge. Also when they were modeling the Formal Flipper. Grrrrr!

#20 you’re right about that trickymutha, Kevin Murphy’s Bobo was awesome. The makeup specialist on the Sci-Fi “Behind the Scenes” said Kevin became a different character when he put the gorilla suit on.
#19 yup Slartibartfast, Brain Guy in leather was very special.. :) They came up with cool bizarre stuff for Brain guy. Nurse, stripper, leather biker, baseball cap backwards, etc.
A real twist was Merlin’s Shop of Magical Wonders when Bobo put on a Monkey costume!

Frank as Auntie McFrank who obviously can’t cook but is just a fine hostess.
Josh with a massive cranium after some sort of toxic waste leakage at the GI.
Bill in Gold Boots attire is a surefire winner for me.
Kevin as Bobo is no joke. Quite possibly the funniest costumed character on the show!
I tend to watch the episodes in a marathon format so its hard for me to recall the specific episodes. :-p

Joel: that strange black oufit with yellow stripes from Hellcats (or it was from Sidehackers?).
Dr. Forrester: as a skeleton in the final episode of season 1 (if I remember correctly).
Mike: Toblerone! (It’s hard to choose).
Kevin: Bobo, it’s a sign of their professionalism the fact that he had to endure all the make up session to make the host segments, where he also had to wear another costumes, like the demonic monkey in Merlin’s Shop. But also as the Kitten with a Whip, George Whitaker, Illya Morumetz, Holloclown.
Jim Mallon: the White Hunter in Jungle Goddess. I know he is the bad guy, but he looked swell in that attire.
Paul Chaplin: Pitch, of course. Huggy Bear.
Pearl: Jan in the Pan, Trailer Park Mom.
Bridget Jones: Lisa Loeb, Flavia.

I presume we are talking about costumes worn while they were regular cast members (removing most of the costumes worn by Mike as special guest star). Which means we can’t count his appearance as Apocalyptic Hugh Beaumont, which I still see as his finest moment.
So, we must pick out Mike’s turn as the most repulsive thing in the Universe: Adam Duritz of Counting Crows!
As for the Mads, we’ll go with when they impersonated the ‘bots — and Frank runs out of air.

I also loved the Mad’s costumes when they “went back in time.” Even kept his brand on his leotard.

As for Pearl, while I thought the PBS sketches in “Overdrawn at the Memory Bank” went way too long, got to give credit to Pearl and Brain Guy’s classy torch song appearance.
And then Joel. Um, Joel. Can’t really think of a costume except his turn as The Master. Salutations, imperfect one!
But we do have Joel when the Isaac Asimov bomb blew up and turned everyone on the satellite into Asimov lookalikes.

The costume I mentioned that was wore by Joel was actually from Teenagers from Outer Space, from the Jumpsuits with duct tape segment.

As the person who suggested the “favorite costume worn by a ‘bot” topic I noticed and was flattered it ran twice. I thought maybe you just liked it that much. :-)
As for favorite costume on the show worn by cast members, aside from the usual costumes they wore in every episode, I’d have to say the “tank tops” worn by Frank and Forrester were among my favorites. Also, Mike Nelson as Glen Manning was pretty amusing.
